Cut and score settings for living-hinge boxes: plywood, MDF and acrylic

Starting points for cutting hinge boxes on xTool, Glowforge, Omtech and other CO₂ and diode lasers, which layer runs first, and the two settings that matter most for a hinge that bends.

A hinge box asks two things of your laser that a sign or a coaster does not: a thousand short cuts in a row, and links between them that must stay strong. Here is how to set up for that on the machines most makers use, and the order to run the layers in.

The file, layer by layer

LayerColourWhat it isSetting
ScoreBlue, #0000FFLid art, tab and seam marks on the baseLine, light power, fast. Run first.
CutRed, #FF0000Part outlines, slots, every hinge slotLine, full-depth cut. Run second.
BoundaryBlack, #000000Your sheet outlineOutput off.

The DXF carries the same three as layers named CUT, SCORE and BOUNDARY. Both files are drawn 1:1 in millimetres, so import at 100% and check that the sheet boundary measures what your preset says (420 × 297 mm for A3). See importing into LightBurn and xTool Creative Space for the clicks.

Two rules for the hinge

  1. Slow down rather than power up. Links are 1–2 mm bars. Excess power chars their sides, and charred wood has no strength. Find the lowest power that cuts through at a moderate speed, with air assist on.
  2. Keep the focus right. A beam focused on the surface gives the narrowest kerf and the cleanest link walls. Re-focus when you change thickness, and shim a warped sheet flat with masking tape at the corners.

Starting points by machine

These are places to start, not answers: every tube, lens and sheet of plywood differs. Begin from your machine's own 3 mm plywood preset if it has one, cut the free bend test, and adjust from there. Speeds are in mm/s.

By material

  • Baltic birch plywood, 3 mm. The reference material. Clean links, bends to the tightest catalog curves. 4 mm and 6 mm need proportionally more power and the bigger corner radii the Studio applies for them.
  • Poplar and basswood plywood. Softer, cuts faster, slightly weaker links. Cut the bend test; you may want Wood flex at 70%.
  • MDF, 3 mm. Fine for base and lid. For the wall, only gentle shapes (round, rounded box, squircle) and Wood flex at 70%. It produces a lot of fine dust and smell; good extraction matters.
  • Acrylic. Base and lid only. Do not cut the hinge from acrylic.

Grain and orientation

Plywood is cross-laminated, so it bends either way, but the face veneer is the layer that tears first. Lay the wall strip so the face grain runs along the strip (round the box), and the veneer bends with its fibres rather than across them. The Studio nests the wall strips along the long side of the sheet, which is how most plywood is sold grain-wise; if your sheet is the other way, rotate the parts in your laser software before cutting.

Cut the free bend test first. Four zones at 70%, 100%, 140% and 200% of the limit tell you in ten minutes whether your settings and your sheet make a hinge that bends, before you commit a whole board.

Questions

Should I cut the hinge with one pass or two?

One clean pass if your laser can manage it, at the slowest speed that still cuts through. Two fast passes burn less per pass and leave cleaner links on weak diode lasers, but they double the time on a hinge with a thousand cuts and risk slight offsets. Try both on a bend test strip.

Do I need to mask the wood?

Masking tape keeps smoke stains off the face, which matters for a gift box. Keep it off the hinge area if the strip pulls fibres when you peel it; on the hinge a light sanding after assembly works better.

Can I cut the box from acrylic?

The base and lid, yes. The hinge, no: acrylic has no fibres to twist and shatters at a fraction of plywood’s strain. Cast acrylic will manage a very gentle, one-time bend with heat, but it is not what this engine is built for.

Why does the score layer run first?

Scoring is a light pass that marks fold lines, tab positions and the lid art. If the cut runs first, pieces fall and shift before they are marked. Run blue first, then red.
